It drops paraffin wax at around 32°F (0°C), and from there it can stop you at the tank pickup, in a long feed line, or in the fuel filter — whichever one is coldest that morning. A fuel heater is how you keep one of those points above the temperature where wax forms.

This page is written for the person who has to fix the problem — a driver whose truck died at 5am, a fleet manager buying for forty units, a machine builder speccing a genset for a Nordic winter. It covers what actually plugs first, how to tell which point is yours, what each type of heater does and does not do, and what a 12V or 24V fuel heater costs to buy in quantity. What is a fuel heater?

A fuel heater is an electric heater fitted at one point of a diesel fuel system to keep the fuel there above the temperature at which paraffin wax comes out of solution. It is not there to make fuel hot — a diesel engine does not want hot fuel, and above about 40°C you start losing fuel density instead of gaining anything. It is there to stop wax from forming a mat in the filter media, an ice plug in the water separator, or a slug of thickened fuel in the pickup. Most are 12V or 24V and run off vehicle power; a few tank pads run on 110V or 230V shore power instead.

Why do diesel engines need to use fuel heaters?

Diesel starts dropping paraffin wax at around 32°F (0°C) — the cloud point. Nothing looks wrong at that stage. The tank still holds liquid fuel and the lines still flow. What changes is that microscopic wax crystals are now in suspension, and they will collect at whatever passage in your system is narrowest and coldest.
Usually that passage is the fuel filter. Filter media is the finest gap in the whole fuel path, so the crystals build a mat across it and flow stops. The engine loses power first, then stalls, and a fresh filter gets you moving again for twenty minutes before the same thing happens.
Water makes it worse. Diesel always carries some water, and filter paper absorbs it. Below freezing that absorbed water turns to ice inside the media, so you get a filter blocked by wax and ice at the same time while the fuel sitting behind it is still perfectly liquid. That is also why the water separator bowl is a common failure point in the same weather.
A fuel heater raises the temperature at one of those points so the wax stays dissolved and the fuel keeps moving. There are four points worth heating, and they are heated by four different parts: the tank, the delivery line, the fuel filter, and the oil-water separator. Which one you need is decided by where your fuel actually stops — not by which part is cheapest.
Most of ours have no thermostat at all, and that is deliberate. The Zeus-F2 and Zeus-F3 use PTC ceramic elements, whose resistance climbs as they warm, so they throttle their own current and settle in a band around 30–40°C without a switch. The Zeus-F1 uses a 75W silicone band where the wattage itself is the safety limit. The failure that puts a truck on a tow hook is almost never a weak element — it is a thermostatic switch that welded shut or shorted and took a fuse with it. Removing that switch removes that failure.
What you get back is uptime. A gelled truck is a tow, a missed delivery and a day of a driver’s time; a genset that will not pick up load at 4am is worse. Set against that, a 75W band on the filter is the cheapest insurance on the vehicle. What a fuel heater will not do is give you more power, better economy or cleaner exhaust in normal running — anyone telling you that is selling, and an experienced diesel operator will spot it immediately.

 

Which fuel heater do you need?

Before you buy anything, work out where your fuel is actually stopping. Almost every wasted purchase in this category comes from heating the wrong point — a band on the filter when the problem is in the tank, or a line heater when the filter is what plugs. The symptom tells you which one. Read down the first column until you recognise your own morning.

The last row is the honest one. No single fuel heater is gel-proofing. Below roughly -13°F (-25°C) an operator who has to keep running covers the tank and the filter, keeps dosing winter fuel, and treats the heaters as what they are — insurance on two specific points, not a substitute for the right fuel.
Voltage is the other thing to settle before you order, and it is the single most common thing people get wrong. 12V is cars, vans, pickups, campervans, most UTVs and most boats. 24V is heavy trucks, buses and construction machinery. They are physically different builds, not a switch setting — a 12V element on a 24V system will cook, and a 24V element on 12V will barely warm. The Zeus-F3 fuel tank heater is 12V only.

When the temperature is too low, we need to heat the diesel fuel tank. There are three ways to heat the diesel fuel tank, usually.

Silicone heating pad — A kind of silicone sheet with a heating function, which is attached to the outside of the tank and heats the shell of the diesel fuel tank, so that the whole fuel of the tank is in heating condition. It has the advantage that it is easy to install. The disadvantage is that it is expensive and requires 110V or 230V voltage. It is not convenient to use electricity.

Fuel tank heater — The fuel tank heater is installed inside the fuel tank and heats the diesel fuel directly by making direct contact with the diesel fuel and using the heat from the heating element. There are two kinds of fuel tank heaters, one is the heater installed in the head of the fuel tank pickup tube, our model is Zeus-F3. It uses PTC as the heating element, which is very safe. After the diesel fuel at the head of the fuel tank is heated, it is directly sucked away by the diesel fuel pump.

The other type is a heater installed inside the fuel tank and heated by electric wire. Our model is Zeus-F5, and this heater is 75W, which is also very safe. These two types of tank heaters work on the same principle.

The fuel filter is designed to filter the fine impurities in the diesel fuel. When the diesel fuel flows through the fuel filter, the impurities will be filtered by the filter paper of the filter, while part of the water valve will also be absorbed by the filter paper. When the temperature drops below the freezing point, the filter paper containing water will freeze, and the whole filter paper will form a barrier to prevent the diesel fuel from passing through the fuel filter.

The fuel filter heater is set on the outside of the fuel filter, and by heating the fuel filter housing, the temperature of the whole fuel filter rises to melt the frozen filter paper and let the diesel fuel flow through the filter easily. The fuel filter heater is selected according to the size of different filters and the right size filter. It is very easy to install and has a wide range of compatibility.

This kind of heater is installed between the fuel filter base and the cap, and between the oil-water separator base and the cap, and the cold diesel fuel flows through the fuel heater disk while being heated.

Fuel heater disk is also in direct contact with diesel fuel and uses two materials, PTC and electric heater, which are very reliable in safety.
The size of the fuel heater disk is strictly required, and the diameter of the filter and the diameter of the heater need to be exactly the same.
Fuel heater disk has two application scenarios.

  1. You may feel that it is ugly to install a filter heater and want to not ruin the overall aesthetics of the filter heater, you need to install the fuel heater disk, which is installed between the base of the filter and the cover to look like one piece with the filter.
  2. Your ambient temperature is so low that the filter heater does not provide sufficient heat, you need to install a fuel heater disk, which provides additional heat and allows the diesel fuel to heat up sufficiently.

The main function of the oil-water separator is to let the water contained in the diesel fuel, through the sedimentation and filtration method, settle at the bottom of the oil-water separator.

When the temperature drops below the freezing point, the liquid water inside the oil-water separator will freeze and will make the oil-water separator fail.

Your customer can replace the entire oil/water separator and have the oil/water separator with heating. Or, put a filter heater over the outside of the oil/water separator.

Or, you are a diesel vehicle and diesel generator set manufacturer, you can just use the oil and water separator with heating function, and your equipment will be higher added value.

Some diesel engines with long delivery lines and low outside temperature have a long distance before the fuel reaches the injector nozzle after using the tank heater and filter heater.

This is a heater attached to the delivery line, which heats diesel fuel by PTC. The ducted diesel heater can also heat biodiesel.

Production time & cost estimates for fuel heaters

Two questions come up in every enquiry: what does it cost, and how long until it is on my dock. Here are both, without making you write in first.
Single units and small quantities are on our retail site, RVheater.com, at published prices — the fuel filter heater at $82.79 and the fuel tank heater at $92.71. Above that we quote per order, and what moves the number is quantity, the split between 12V and 24V, and whether you want your own packaging and part numbers on the boxes. Tell us the annual quantity in your first email and you get the right figure straight away, instead of a list price you then have to negotiate down.
Production runs 30-45 days from confirmed order, and sea freight adds about 30 days to most ports. That means an order placed in August lands before the season; an order placed in November lands after it. If you need units inside that window, say so in the first email — small quantities can go by air and we will price both ways so you can decide.
If you have not imported from China before, we arrange the forwarder, the export declaration and delivery to your door, and you receive one set of documents. If you already have a forwarder, we hand the goods to them and stay out of it. Either way you are not paying us to be a freight company.

Knowledge of Fuel Heater

Two numbers are worth remembering. Cloud point is where wax first appears — around 32°F (0°C) for untreated summer diesel, lower for a proper winter blend. Cold filter plugging point (CFPP) is where enough wax has formed to block a standard filter, and it is the number your fuel supplier can actually tell you. Everything a fuel heater does happens between those two numbers.
It is worth being precise about what fuel temperature does and does not affect. Atomisation quality at the nozzle is set mainly by injection pressure and nozzle geometry, not by whether the fuel arrived at 5°C or 35°C. Anyone claiming a fuel heater delivers complete atomisation is overselling, and a workshop engineer will know it. What fuel temperature genuinely controls is viscosity and wax — whether the fuel reaches the pump at all.
Where cold fuel does show up as a running problem is upstream. A partly waxed filter starves the pump, the pump cannot hold rail pressure, and you get down on power and sometimes smoke — which people then blame on atomisation. Fix the restriction and the symptom goes with it. That distinction matters when you are choosing a part, because it points you at the filter and the tank rather than at the injectors.
Water is the second half of the problem and it is often mistaken for the first. Diesel carries dissolved and free water, which is why a diesel fuel system has a separator as well as a filter. Both work through filter paper, and filter paper holds water.
Above freezing that water passes through with the fuel and collects in the separator bowl, which is what it is there for. At 32°F (0°C) it turns to ice inside the media instead, and now the filter is blocked by something that anti-gel additive cannot touch — additive lowers the temperature at which wax forms, and does nothing about ice. This is the specific case where heating the filter or the separator is the only fix available, and it is the most common reason a driver gels twice in a week on fuel that everyone else is running without trouble.
